Every custom medal project starts with an idea. But ideas don’t get quotes — specs do. The faster you send usable information, the faster you’ll get an accurate price.

File Formats That Actually Work

Here’s the reality we deal with daily: someone sends a 72-dpi JPEG of their event logo and asks for a quote on 500 die-cast medals. That JPEG is useless for production.

Die-cast molds are created from 3D engraving files. Those need clean vector paths. AI (Adobe Illustrator), CDR (CorelDRAW), or EPS — these are what our CNC engraving machines read directly.

If all you have is a JPEG or PNG, it’s not the end of the world. Our design team redraws it as a vector — standard part of our free design service. But it adds a step. And if you’re on a tight timeline, knowing this upfront saves you days.

Factory note: Vector files don’t just save time. They save accuracy. When we engrave a mold from a clean vector path, the edges are sharp and the relief depth is consistent. When we work from a traced raster image, there’s always some interpretation involved. For the cleanest 3D result, start with vector.

The Info Every Quote Request Should Include

You don’t need to know all the technical terms. But sending these five things in your first email will get you an accurate quote in 24 hours:

  1. Approximate design — even a rough sketch or reference image of another medal you like
  2. Quantity — how many pieces you need
  3. Size preference — if you have one. Standard 5K medals run 50-70mm diameter, 3-5mm thickness. If you’re unsure, we’ll recommend based on your design.

For 5K medals, zinc alloy is the standard for a reason. It melts at 385°C, flows easily into intricate mold cavities, and captures fine 3D detail that iron stamping simply can’t match.

Iron is cheaper per unit. But it’s heavier, it rusts if the plating wears thin, and stamped iron can’t produce the same depth of relief. We recommend iron only for budget-driven events where the medal is purely symbolic and won’t be kept.

And here’s the thing most guides won’t tell you: the mold for zinc alloy die-casting costs more upfront than an iron stamping die. But the per-unit consistency is night and day. With iron stamping, you’ll see variance — piece #47 won’t look exactly like piece #203. Slightly different edge definition, slightly different relief depth. With die-cast zinc, piece #1 and piece #500 are identical. Same edges, same depth, same finish. For a race director who cares about their event’s image, that consistency isn’t a luxury. It’s the baseline.

This is where most first-time buyers get overwhelmed. Let’s simplify it for a 5K context.

Plating is the metal finish — gold, silver, copper, antique bronze, matte black. It’s applied through electroplating: the medal is submerged in a plating bath, and an electric current deposits a thin metal layer onto the surface. Our plating line runs alkaline copper first (~500 seconds for the base layer), then acid copper (20-60 minutes for shine), then the final color coat. For gold and copper finishes, a clear protective spray goes on last to prevent oxidation.

For a 5K, antique finishes are popular — they hide minor handling marks better than shiny finishes. Shiny gold and shiny nickel look great in photos but show fingerprints. Matte finishes split the difference: modern look, more forgiving. Here’s a factory tip most buyers don’t know: soft enamel cures in two stages. First bake at 60-70°C for 60-90 minutes (semi-cured — lets us wipe excess color and add adjacent shades). Second bake at 100°C for 60 minutes (fully cured, hard finish). If a factory rushes this — single bake at high temp only — the colors can bleed at the edges. Ask your supplier about their curing process. If they can’t describe it, that tells you something.

For a standard 5K, soft enamel with an antique plating is our most common recommendation. It’s durable, it looks substantial, and the cost stays reasonable at typical 5K order quantities.

A 5K medal doesn’t need to be round. Some of the most memorable designs we’ve produced are shaped — a leaf outline for a trail run, a sneaker silhouette for a running club event, a city skyline for an urban 5K.

But every design choice connects to a production reality:

  • Cutouts (hollow areas): These require additional mold complexity — the die needs movable sections that slide out after casting. One or two cutouts is straightforward. Five or more starts adding mold cost.
  • 3D relief depth: Standard relief is 0.5-1.5mm. Deep relief (2mm+) requires more zinc, longer polishing, and higher mold pressure. It looks dramatic but adds cost.
  • Sharp corners in the design: Zinc flows at 385°C into a mold cavity. Sharp 90-degree internal corners create flow turbulence and can cause short shots (incomplete fills). A minimum 0.5mm radius on internal corners prevents this.

The design principle here is simple: the more complex the geometry, the higher the mold cost and the longer the polishing time. Most 5K medals sit in a sweet spot — a distinctive silhouette with 1-2 cutouts, moderate 3D relief, and 3-4 enamel colors. That combination delivers visual impact without pushing the budget.

Total from artwork approval to production complete: approximately 25-30 days. Add shipping time on top. If you need air freight for a tight deadline, factor that into your budget — it adds cost but cuts transit from 4 weeks to under 1 week.

Sample approval note: 95% of our orders are confirmed via photo and video — we shoot the sample from multiple angles, close-ups of the plating, enamel fill, and back detail. Physical samples are available but shipping them internationally adds time and courier costs. Unless you have a compliance requirement that demands a physical sample in hand, photo/video confirmation is faster and doesn’t compromise quality assurance.

Quantity Planning & MOQ Reality

Custom 5K medals have a real MOQ: 100 pieces per design. This isn’t a sales tactic — it’s a production reality. The mold costs the same whether you cast 10 pieces or 1,000. Below 100 pieces, the per-unit amortization of the mold fee makes the economics unreasonable.

For quantity planning:

  • Order 10-15% above your registered runner count. Medal damage happens — in transit, at packet pickup, on race day. Having spares prevents the awkward moment of running out.
  • Leftover medals aren’t waste. They’re race-day volunteer gifts, next-year early-bird incentives, or social media giveaways.
  • Reorders are faster. The mold is already made and stored (we keep molds for 3 years). A reorder skips straight to production — approximately 18-20 days turnaround.

What Drives Your Per-Unit Cost

We can’t quote specific prices here — every design is different, and material costs fluctuate. But we can tell you what moves the needle, so you can make informed trade-offs.

The biggest cost drivers, in order of impact:

  1. Mold fee (one-time) — A die-cast mold is precision-machined from mold steel. Fixed upfront cost, full stop. Order 100 medals, the mold cost spreads thin. Order 1,000, it’s negligible per unit. This is the single biggest reason higher quantities lower your per-unit price.
  2. Number of enamel colors — Each color is a separate fill-and-bake cycle. A 2-color design is fast. A 6-color design means six rounds. Labor drives this cost, not materials.
  3. Plating type — Electroplating costs more than e-coating. Among plating colors, gold costs most (there’s actual gold in the solution), then nickel, then copper. Antique finishes are typically e-coated — lower cost than electroplated.
  4. Size and weight — More medal = more zinc = higher material cost. A 50mm medal at 3mm thickness uses roughly half the zinc of a 70mm medal at 5mm. That difference shows up on your invoice.
  5. Attachment complexity — Standard jump ring and ribbon is baseline. Add a custom connector piece, a magnetic back, or a specialized clasp, and you’re adding assembly labor plus component cost.
  6. Quantity — The single biggest lever. Double your quantity and per-unit cost typically drops 20-30%. Mold fee, setup labor, and machine time all amortize across more pieces.

If you’re working with a tight budget, here’s the playbook: standard round shape (50-55mm), zinc alloy, antique finish, 2-3 soft enamel colors, standard ribbon with jump ring. That combination keeps mold cost low, production fast, and per-unit cost at its floor. And it doesn’t look cheap. It looks like a real race medal — because it is one.

Start at least 8-10 weeks before race day. That gives you: 1 week for design and revision, 1 week for mold making, 1 week for sampling and approval, 3 weeks for bulk production, and 2-3 weeks buffer for shipping and any unexpected delays. If you need sea freight (cheaper), add another 3-4 weeks. Starting earlier costs nothing. Starting late costs options.

Soft enamel has recessed color areas with raised metal borders. Run your finger across it — you’ll feel the texture. It’s the most common choice for race medals: durable, cost-effective, and the textured surface gives the medal a tactile quality people remember. Hard enamel (imitation hard enamel, technically) has a completely flat surface. Color and metal sit at the same level, polished smooth. It feels like ceramic. The process is reversed — color goes in first, then the piece is polished flat, then plated. That’s why it costs more. For a 5K, soft enamel is the practical choice unless you specifically want that glass-smooth finish.

Physical samples are also available, but international shipping adds 5-10 days and courier costs. Most of our clients review detailed photos and video — we shoot the sample under good light, showing every angle, the plating, the enamel fill, and the back detail.

If you don’t, our design team will suggest color combinations that work with your plating choice. We mix enamel pigments from 10 base colors for soft enamel — that gives us a wide gamut.
