So the shape matters. Custom die-cut shapes cost the same to produce as round ones once the mold is made — the die is CNC-machined from mold steel either way. What changes is the engineering of the cutout.

Internal cutouts — holes between design elements, negative space that creates a silhouette — require additional mold inserts. Each cutout adds a separate ejector pin. That’s straightforward for a manufacturer who runs 88-ton presses daily. But it does affect mold cost. Simple perimeter shapes (shield, star, leaf, bottle) add nothing to the mold fee. Complex internal cutouts with narrow bridges (under 2mm) risk breaking during ejection. We flag those during the design review.

Interlocking medals take this further. Two separate pieces, each with its own mold, designed to fit together. Runners love them. The engineering isn’t complicated — it’s just two molds instead of one, with matching alignment features. The per-unit cost is higher because you’re casting and finishing two pieces per medal. But for a milestone 5K anniversary or a charity event where the cause has two sides to tell, they deliver impact that a single-piece medal can’t match.

3D Depth and Relief: More Than Just a Flat Disc

You don’t need a full 3D medal to get depth. Most 5K medals use what we call 2.5D — different relief levels on a single plane. The logo sits highest, the event name at mid-level, background texture at the lowest plane. That’s three height levels from one mold cavity. It creates visual depth without the cost of a true 3D medal.

Full 3D means the design wraps around edges and the back surface follows the front contours. Think of a runner silhouette where the arm extends beyond the medal’s main body. That requires a more complex mold with side actions — sliding pieces that move perpendicular to the die opening direction. Mold cost increases 40-60%. Per-unit cost stays the same because the zinc still fills the cavity in one shot at 385°C.

The decision comes down to this: if your event logo or mascot has organic shapes (animals, people, trees), 3D makes them pop. If your design is geometric (text, shields, abstract shapes), 2.5D relief is usually enough. Color That Pops: Enamel, Glitter, and Glow Effects

Soft enamel is the workhorse for 5K medals — it’s thin, flows easily into recessed areas as small as 0.3mm, and dries slightly concave so you feel the metal lines between colors. Antique finishes — antique gold, antique silver, antique copper — go through an additional step: after plating, we apply a darkening treatment, then buff the raised areas with a vegetable-fiber wheel. The recessed areas stay dark. The raised metal catches the light. The result is a vintage, dimensional look that works especially well on detailed designs with fine texture.

Dual-tone plating — gold and nickel on the same medal — requires masking during plating. The ribbon isn’t an accessory. It’s half the visual package. A medal hanging from a plain red-white-blue stock ribbon looks like every other medal. A custom sublimation-printed ribbon with your event logo, date, and sponsor marks makes the whole package intentional. Standard ribbon dimensions for 5K medals are 860-900mm long by 20-30mm wide. Kids’ events run shorter — 800mm by 20mm.

Sublimation printing on polyester ribbon gives you full-color, photo-quality results. The ink bonds with the fabric fibers under heat and pressure, so it doesn’t crack or peel. Woven ribbons use colored threads for a more textured, traditional look — fewer colors but a heavier, premium hand feel. One detail most first-time buyers miss: the ribbon attachment. A simple dog clip or jump ring connects the ribbon to the medal’s bail (the loop at the top). Design-to-Production Checklist

Before you send your design file, check these:

  1. Vector format. AI, CDR, or layered PSD. A JPEG screenshot is not a design file. We can work from it but we’ll need to redraw, which adds time. Great 5K medal designs start with clean vector files — the mold CNC reads paths, not pixels.
  2. Pantone numbers. Not “blue.” PMS 286 C or nothing. Screen colors don’t translate to enamel.
  3. Minimum line width. 0.3mm for soft enamel recesses, 0.5mm for hard enamel. Thinner than that and the color won’t fill cleanly.
  4. Text size. Nothing below 6pt for legibility. Engraved text can go smaller than enamel-filled text.
  5. Bail width. Tell us your ribbon width so we size the bail correctly. See above about bunching.
  6. Bleed area. If your design goes to the edge, include 1mm bleed for the die trim line.

100 pieces per design is our MOQ. That’s across the industry for die-cast zinc medals because the mold setup cost is the same whether you cast 10 or 10,000. Below 100 pieces, the mold amortization per unit gets painful. Above 500 pieces, the per-unit cost drops noticeably as the mold fee spreads thinner.

Yes. A common approach is gold for 1st place, silver for 2nd, copper/bronze for 3rd — all from the same mold. The mold is the same, only the plating bath changes. Setup cost per finish applies, so the more pieces per finish, the more cost-effective. We don’t recommend more than 3-4 finish variations per design for orders under 1,000 pieces.

Both last decades under normal handling. Soft enamel’s colors sit recessed below the metal lines, so the metal takes the wear while the color stays protected. Hard enamel is one flat surface, so any scratch hits the color directly — but the polished surface is quite durable. For medals that will be handled frequently (kids’ events, festival medals), soft enamel’s recessed protection is actually an advantage.
